are you formatting it in FAT32?

windows 10/11 doesnt by default, i would use Guiformat32 to create the stick. if its larger thna 16gb, reduce the capcity to 16gb its important, same as it must be fat32, exfat or ntfs isnt compat

Ok lets run the timeline?

New Sandisk 16GB USB3 stick, MBR/FAT32 format.
Re-did the device and update map in the car.
Used Garmin Express to reinstall the map to the USB3 stick.
Re-ran the update on the car with it running.
Failed again.

Questions, are you using any third party antivirus software beyond Windows Defender? Is Garmin Express up to date, the current version is 7.15.2.0?

You may have to reset the headunit, either hard reset by holding down the power button for 10 seconds or using the menu to factory reset.

Erm, I've just formatted a 16Gb memory stick to FAT32 under native Win10 without issue.

As I posted, the restriction was always the memory stick size. Up to 32Gb can be formatted as FAT32 in Windows without any third party software but 64Gb and over can only be formatted to NTFS or eXFAT unless you use a third party tool.

These images are from Win10 Home :

16Gb memory stick - FAT32 is the default :

But, plug in a 64Gb stick and FAT32 disappears :

I spotted the same issue on the Jazz forum and one member has replied :

In order:
1) use a 16gb pendrive, FAT32 formatted (NTFS or other filesystem will not work) and replay all the process. Disable antivirus software on your PC before starting, (even Microsoft Defender or other Microsoft antivirus) some files could be deleted by Windows if false positive. Check the amount of files uploaded on your pendrive once the Garmin Express PC app ends the process, it must be higher than 8gb.
2) Try rebooting your unit: press and hold the Power and Day Night button at the same time for five seconds. After five seconds the unit will switch into the reboot mode, then the unit will do a file check during rebooting. Rebooting will take approximately two and a half minutes, then replay step 1).
3) If step 2 does not work: try a Factory data reset: Go to the HOME screen, press the "Apps" icon, press "Settings" icon, select "Backup & Restore" then "Factory data reset" then "Reset device" then "Erase everything" and finally conform. This will erase all your personal and stored data such as paired phones, Wi-Fi, phone books, uploaded pictures, FM and DAB stations, etc. Then replay step 1.
4) the software version of your Garmin App is not the last available I have the 3.45 corresponding to the RC8, the last release from Honda, your one could be a RC5 or RC6 and an update could be a good idea.

Further update :

fixed! Microsoft issue... false positive with win32/hive.ZY for various software today which evidently includes Garmin Express too (issues on startup, not when running but seems to affect the file copy to USB drive). whitelisted it, updated USB and car is currently updating! Shame i did a factory reset but HU isnt too far from stock to re-apply the settings...
